In 2016 I created the Willbreaker swords from Bungie's Taken King expansion for Destiny. These were entirely made using traditional crafting/sculpting techniques. A majority of the prototype was MDF and styrene layered or wrapped together. For the crystal powering the sword, MDF was cut out in the general shape to give it some structure and apoxie was sculpted over to give it detail. Each individual piece was molded and cast for reproduction. The blades were thin and flimsy, so to remedy this the blade mold was first dusted with cold cast aluminum powder, followed by a print coat of urethane resin with microballoon filler, then backed with hand laid carbon fiber and filled with cold cast resin. This provides a very sturdy blade. The crystals were cast in tinted clear resin and were lit with LED's wired to a controller and a 9V to allow for a pulsing glow as seen in game.
